When the lead spacing of a capacitor does not match the hole spacing on your PCB, the capacitor should have its leads formed to avoid exposing the capacitor to excessive mechanical stress. As Figure 1, if the angle of the leads is greater than 30°, lead forming will be required.
Leave at least a millimeter or two between the capacitor body and the first bend in your leads to avoid breaking those delicate connections.
There are some guidelines that at least explain how to lead-form without damage to the device itself. There are some no-nos; leads should never be bent laterally (Figure 2) and should always be clamped so that a bend is not directly against the component body.
The maximum amount of lead stress should be limited to 1.0 Kg in the vertical direction and 0.5Kg in the horizontal direction. You should also avoid bending the leads of your capacitor right next to the capacitor body itself - the internal connections from a capacitor’s leads to its actual capacitive material are delicate and can easily be damaged.
Old-timers learn how to get a workable result with their prototypes, but in the production environment, lead forming needs to be better controlled. The consequences otherwise can be lead cracking, plating de-lamination or damage to the device molding, allowing moisture ingress and eventual failure in service.
It’s best to have at least a small pair of pliers or clamp to hold the lead in place and form it against. Another thing to keep in mind is that many of these components will have flat leads that should not be bent laterally, as this is far more likely to damage the case.
